CONDITION BASED LUBRICATION BEST PRACTICES

If you have a lubrication program that you have built upon a solid foundation utilizing interval-based lubrication, and condition-based lubrication changes. You are utilizing appropriate and effective filtration practices, and you’ve taken a meaningful asset criticality ranking into consideration throughout the lubrication program design and implementation process. Also storing your lubricants appropriately to eliminate contamination and cross contamination as well.

Well from the looks of things it appears as though you have a highly effective lubrication program. But you are still encountering lubrication related failures, right? If you are answering yes to this question, then you want to consider taking some common sense steps combined with a conditioned based monitoring tool to optimize your rotating asset lubrication program.

To answer the question “why are we still having lubrication related failures?” maintenance and reliability professionals often find themselves digging through RCFA’s, the CMMS, and other documentation in search of a predominant causal factor. Some of the most often overlooked modes of failure are incorrect lubricant applied, insufficient lubrication, or over lubrication. There are complicated mathematical formulas to calculate the proper lubrication amount based on sump or cavity volume, temperature, run rate, and potentially many other variables, but these variables change with each asset and leave entirely too much room for error.

  • What if the bearing already has enough grease?
  • What if the scheduled lubrication is too frequent or not frequent enough?
  • What if the amount of grease applied is too much or too little?
  • What if the bearing has issues beyond lubrication?

Ultrasound Condition Monitoring (Overview of all things Ultrasound)

Once considered only a leak detector, airborne & structure-borne ultrasound has become a must have technology for condition monitoring.

Because of advancements in instruments, software, and reporting, more people are using ultrasound for both mechanical and electrical inspection applications.

This presentation will deliver the latest advancements in ultrasound technology, software reporting & applications. Information will also be presented on using ultrasound to inspect energized electrical equipment as well as energy applications like steam systems & leaks. Report examples will be shown including a compressed air/gas leak cost report, bearing alarm reports, and a 4 image report that incorporates ultrasound data and data from complementary technologies such as infrared and vibration.

Motion Amplification with RDI Technologies

Motion Amplification is a video-processing technique that detects subtle motion and enhances that motion to a level visible with the naked eye. Motion Amplification Technology can resolve motions as small as 0.25 microns at 1 meter. The process involves the use of a high definition and high dynamic range video cameras where every pixel becomes an independent point sensor creating millions of continuous data points in an instant. All the points in the image are acquired simultaneously meaning relative phase can be determined across the entire scene. This solves fundamental issues in today’s standard contact-based data collections, that is for large or inaccessible assets outfitting them with contact sensors is costly and difficult because of the sheer number of sensors required to cover the entire asset or access to the asset it restricted. In addition, the technology allows the user to simply draw a box and measure the time waveform and spectrum in absolute units of displacement.

A key capability of the Motion Amplification Technology is the speed in which the results are returned. Data can be instantly processed, and Motion Amplification can be viewed live making the technology field ready and useful for troubleshooting. This is key if the user is doing root cause analysis, trying to pinpoint the location of a motion or fault, or analyzing equipment such as process lines during operation. The non-contact aspect of the technology makes it ideal for measurement of assets that are inaccessible, which is common in most manufacturing facilities.

Mapping Failure Modes to Predictive Technologies

Predictive maintenance techniques are becoming more popular in the world of maintenance as the first step in reducing the amount of reactive maintenance a plant would perform. Most manufacturing plant operations perform about 80 percent or more in the area of reactive work.

They are finding and responding to maintenance tasks as the information is received from the operations team. Something is broken and its needs attention immediately. In many cases the operation is down until the repair is complete.

By using predictive tools and techniques, failures of specific components can be found before they cause downtime or collateral damage in other components. Failures and wear on components can be detected months before the first sign of failure can be detected with human senses, such as feeling, hearing, seeing, or smell. This gives us time to correct, plan, or take some action to minimize downtime.

Novozymes Case Study on Successful Ultrasound Program Implementation

In 2011 we decided to explore the advantages of Ultrasound. Although we were familiar with it we did not realize all of its potential. We wanted to become better at energy savings by utilizing Ultrasound for Air leaks and defective steam traps. This alone would save enough money in one year to justify purchase. We also found that Ultrasound was an effective tool in bearing lubrication based on sound waves verses time based Lubrication which did not always meet our needs because of varying run times between PM’s.

In 2012 we purchased UE 15000 and began the learning process needed to detect air leaks and faulty steam traps. We began the lubrication program on most of our Critical equipment. We remove our time based PM’s and now use Ultra sound only to lubricate (grease only) Critical equipment bearings. This took a lot of trust in the UE to do this.

The results so far have been very good. We have found faulty steam traps but have not yet calculated savings. The air leak surveys have been huge and because of the spreadsheet built into the software it is easy to capture savings. As for the Lubrication we are still learning and tend to error on the side of caution because this equipment is very critical. The Level 1 training our Techs received certainly helped and we look forward to using ultra sound in areas we have not tried yet (perhaps electrical).

An understanding of how a bearing or gear actually fails is paramount to understanding why condition monitoring technologies work the way they do.

A Practitioner’s Journey to Improved Lubrication Practices

Since 1925, Cemex’s Clinchfield, GA plant has seen many changes over the years.

As Georgia’s only operating cement plant, keeping the plant’s kiln, roller mill, and finish mills up and running requires dedication and diligence on the plant’s maintenance and reliability personnel.

With a 900,000 tons per year capacity, and a process and environment that are not kind to the equipment, steps must be taken to ensure that the equipment is running efficiently with little room for error when it comes to maintenance.

Improvements in the plant’s lubrication program have been vital at keeping the facility’s equipment running smoothly. Even going as far as implementing ultrasound to assist in preventing lubrication related failures in equipment.

It has been said that as many as 60% to 80% of premature bearing failures can be attributed to lubrication. Whether it’s using the wrong grease for the wrong application, over lubrication, under lubrication, or lubricant contamination, they are all due to lubrication. Through the use of ultrasound, lubricators know when enough grease has been added; therefore preventing early stage bearing failures due to over or under lubrication.

This presentation will show how improving lubrication practices at a cement plant that occupies approximately 3000 acres in middle Georgia can go a long way in improving overall equipment reliability since lubrication is the “life blood” of rotating equipment.

Ultrasound Assisted Lubrication

Why are SOP’s Necessary for Steam Trap Testing?

Detecting Internal Leakage on Steam Valves

In this webinar, Kelly Paffel of Inveno Engineering discusses best practices in “Detecting Internal Leakage on Steam Valves.

Steam valves installed in plants create a perplexing problem: determining whether the valve has internal leakage. Internal steam valve leakage is one of the most difficult failures to analyze and costs plants millions of dollars a year.

It is very difficult, if not impossible, to determine whether a steam valve is leaking by studying its body temperature profile. The most reliable test method for internal steam leakage is using ultrasound at high frequencies above 25 kHz. Every test method has good and a few not-so-good attributes, but high-frequency ultrasound has proven to be an easy and accurate test method in 98% of applications.

This webinar will explain proper test methods with the goals of eliminating outside influences that can affect accurate ultrasound testing and improving the accuracy of test results.

Overview of Ultraprobe 15,000 Features

The Ultraprobe 15,000 continues to grow in popularity. The combination of easy to use software and inspection enhancing hardware has improved inspector productivity and, by the feedback we’ve been receiving, customer satisfaction. In the spirit of continuous improvement we have released some new features to enhance the value of this powerful tool. Below is a quick overview of the updates but we encourage you to view the webinar above for a more in depth look at what our UP 15,00 has to offer!

Here are some of the innovations:

1. Low level Leak recognition: Users who had difficulty locating low level leaks in noisy environments will now be more successful.

2. Icon driven Setup: With a global presence for ultrasound technology, the basic operations and setup modes are now all Icon driven. It will be easier for most users to set up and use their Ultraprobe in an intuitive manner. The Setup screen has been organized into five categories: Preferences, Info, Reset, Upgrade and Applications. When opened, the selections within each screen may be scrolled to by either using the classic UP/DOWN arrows or by sliding your finger up and/or down the screen.

3. Languages: The functional language of the Ultraprobe 15,000 can be changed from English to: Spanish, French, Dutch and German, shortly to be followed by Chinese (low and high Mandarin), Russian and Polish.
